Hello, we'll need to be at MAD by 8am for an 11am flight to US on sat, May 31. i see that it is a 58 minute drive from Toledo to MAD. we'd love to spend the evening and overnight before our flight in Toledo but wonder if a 58 minute drive is too risky the morning of our flight. we'll have a rental car. I did this staying in the Costa Brava prior to our flight home from Barcelona and it worked out but I have no experience in the Madrid area.

That is not too risky if you have don't absolutely have to be home that day, you have planned what you need to do or you booked fully refundable or free to change tickets that cover you if you miss the flight.
Stay in Madrid the night before to be safe. I also prefer Madrid to Toledo.
Too risky for me, but it’s your choice. The quickest route between Madrid and Toledo is a toll road. Both cash and card are accepted, but have some cash in case there’s an issue with your card.
Last October it took me almost 1.5 hours to drive from the airport to the Parador in Toledo. That 1 hour is if there’s no construction or congestion. If you decide to stay in Toledo ensure you allot enough time to stop for gas and return the vehicle. The return is normally is fairly quick. The car rental return area can easily be passed, so watch the signs carefully. If returning to T1 the return is a 1 minute walk from the terminal. The T4 rental area is a little further away.
As an FYI, the last two times (2023, 2024) I rented from Enterprise at Madrid. There was little and close to zero fuel in the vehicles when I checked them out. The contract reflected there being low fuel, so that wasn’t an issue. In October I had only gone about 6 miles when the low fuel light came on. Our rental period was 22 days and I figured out how far from Madrid I needed to be to return the vehicle with the same amount of fuel as I received it. I returned it with a couple liters of fuel more than when I got it. I mentioned it to the agent and was credited €25. I had taken photos of the mileage and fuel readings when I picked up and dropped off the vehicle.
