Can this itinerary comfortably be done in 1 day or should we get to Tarifa (bus?) and spend the night taking the ferry in the morning and then the train to Rabat?

did you try it in 2 segments - seville-tarifa, then tarifa-rabat? could it be that what's confusing you is that there is no simple way to go without flying?
