We want to spend 1 additional night in Porto after the conclusion of the tour. Suggestions for things to do there not covered by tour. Prefer no museums or art galleries.

If the weather is good take a cab/uber to the beach at Matosinhos. Watch the surfers by the Cheese Castle. Find a table at one of the restaurants on the sand and watch the sun go down.

We did a couple port tastings. Otherwise, maybe just take a relaxing walk around the city, looking at buildings with the blue tiles, such as, Igreja do Carmo, over to the city hall for a photo op with the Porto letters sign, or a walk through Mercado do Bolhão.

Another thought and question please? Can anyone recommend Porto’s hop on/off buses? We have a family group of 11.

I can't speak to the hop on - hop off buses; I've not used them. But bus fare in Porto is cheap, about 1 euro a trip, and really easy to use. That's how I get around when I visit.
