To and from where in the US?
InterCity trains from Porto back to Lisbon take as little as 3 hours. You'd have to add getting-to-airport time, but if it saves tons of money... Multi-city tickets are sometimes a lot more expensive; it depends on the gateways you're using and your home airport.
Any alternative recommendations?
Reverse your trip so you end in Lisbon. Go to Porto upon arrival and work your way back?
