Has anyone travelled this route by ferry? If so what were the connections like?
As far as I know, there are no ferries running between Palermo and Valetta. I think the ferries depart from Pozzallo on the southern coast of Sicily. It doesn't look like an easy place to get to without a car. When I looked into Sicily-Malta ferries back in 2015, I was surprised at how expensive the less-than-2-hour trip was for foot passengers, so cost might also be an issue.
There are non-stop flights from Catania (Sicily's largest airport) to Malta. I don't know whether there's a flight from Palermo at the time you'll be traveling. For intra-European flights I check schedules on skyscanner.com and then go to the airline's website to buy my ticket.
2 years ago we went to Malta and went to Sicily for a week, by boat. We used this https://www.ferryhopper.com/en/ferry-routes/direct/malta-sicily itinerary, so Valletta Pozzallo (sosuper south Sicily). From there, we had some friends to pick us up and did a road trip of Sicily. I hope that helps.
The Man in Seat 61 says that there are trains from Pozallo (station 2 miles from the ferry dock) or there are supposed to be buses which may be faster than the train.

Hi. I am in the midst of planning the same route for late September. I have looked at the ferries and was surprised at how expensive they are. We want to rent a car that can be returned to Palermo and it seems that we need to get to Siracusa or Catania to do that. Getting from the ferry port seems a task. I think we will fly to Catania which is cheaper although the flight is a very early one!
