You will take a train to Brig and change there. Research the options at www.sbb.ch/en. Best option is 3.5 hours transit time. 61 CHF non-refundable per person assuming no discounts apply.

Renting a car is ill advised as Zermatt is car-free and you have to park at a village outside of Zermatt and take the train in anyway. How long are you staying in Zermatt?

Hi,
For 5 adults with luggage you need a fairly large car. Have a look at auto Europe (for instance) to compare rental prices, and throw in the cost of parking at Taesch (CHF15/day or so) and train tickets for the mandatory last leg to Zermatt (CHF 16 Round-trip pp !). Plus some tolls, but only a few euros each way, and no need for the Swiss motorway sticker (Vignette).

For train, www.loco2.com would be able to give price for whole journey.

Overall I would take the train, because you can't drive to Zermatt itself and the train ride up there is very scenic.

Nothing wrong with renting a car if that is the most cost effective way to go, just be aware of a couple of more points.
1. You will need to rent a van because with 5 adults and one child, you will need room for luggage.
2. You will need to purchase a Swiss vignette for 40 CHF as you enter Switzerland, if you want to use the Swiss motorway between Brig and Visp. It is possible to drive between these towns not using the motorway. Check the route at www.viamichelin.com and click the "Avoid vignettes" box.
3. Parking at the Taesch garage is 40 CHF per day. have that budgeted.
4. Tickets from Taesch to Zermatt are 8.20 CHF per person each way.

Are you saying you are planning a one-way rental from Zermatt to Milan? One way rentals to a different country are very expensive.
And you can't drive in Zermatt, the nearest is Täsch, further down the valley.

Zermatt to Milano Central will take 5 hours by train. If you want to go to Malpensa airport you do not need to go into Milan and double back, there is a bus connecting with the train at Domodossola which will save time.

However, train from Zermatt to Paris is 7½ hours, which is quicker than flying via Milan.

Beware 1st August is a holiday in Switzerland (National Day). It won't make much difference in Zermatt, nor to train times, but non-tourist shops will be closed.

If you are being quoted rail fares in USD you are looking at the wrong website (raileurope I guess). Check out either SBB (Swiss railways) or loco2 (agency) for fares and bookings. This being said, unfortunately a fare of 150 euros round-trip pp would not surprise me...
And if you end up driving (not a bad idea if you get a good car rental deal) you really don't need the 40 CHF highway sticker, because you'll save less than ten minutes taking the short stretch of highway between Brig and Visp. Just follow the blue signs at the bottom of the Simplon pass road (keep left!).

It is not clear from your post if you are arriving at Milan airport, or by train to Milan to start this journey. This will effect whether you can buy advance nonrefundable tickets. Also, the age of the child is a factor in pricing.

If you are already in Milan, you can buy Mini nonrefundable tickets on the EC 50 at 7:23 for 19 EUR (~$22) per person. Then Supersaver tickets (train specific, nonrefundable) from Visp to Zermatt for 18.20 CHF (~$18.50) per person. You have to buy these tickets now to get those prices and you will be committed to traveling on those particular trains or forfeit them.
