Hi we are a family of 4 (2 adults 2 young teens) and I’m deciding between either taking the 5 hour train or flying between Lyon and Barcelona
Just wondering if there is a significant time savings by taking the flight since I need to factor in travel to and from city to airport plus needing to be early for flights
Also wondering what’s the cost difference if I factor 2 pieces of luggage 20+ kg each

You won't save much (if any) time by flying.
There is only one direct train taking 5 hours and getting you there by 7:30 pm. There are earlier trains that take 6 hours, mainly because of a 1 hour change time in Montpellier, getting your there by about 12:30 pm. Flying will be about 5 hours city center to city center with the one Iberia direct flight, arriving at BCN at 4 pm after 1 1/2 hours in the air.
Also consider the time and cost of getting to/from the airport vs departing/arriving in the city center.
Lyon's airport is surprisingly far away, the tram there is expensive and a taxi even more so. I would take the train.
