I’ve read the quickest way to get from Windsor to Warner Bros is by car. I messed up plans and booked the tour for 5:30 on the same day we are checking into hotel in Windsor. Thinking maybe we can check in and take a taxi to WB but is traffic bad that time of day during the week? How much time should we allow to get there? Would it be better to just reschedule for a different day when we’re staying near the London Eye and can take the train?

An alternate suggestion is since you're staying at a hotel can you ask them if they could arrange an early check in for you or you could go early, leave your luggage, go through the paperwork and they would give your room to you when you got there in the evening?
Then you wouldn't have to try and be driven on London's worst car park.
Windsor to Watford looks easy on the map but it is not particularly well connected together.

Windsor to WB would be quickest by car, even at rush hour in my view because the alternative is to travel into London, then across London to Euston and then another train from there to the bus stop for WB. However, the most practical route for a car is via the M25 (aka Europe's largest car park) and if there is a collision or other major issue, traffic on the M25 can pretty much come to a halt. Given the cost of the HP tour, I'd suggest either:
- trying to re-arrange the date of the HP tour to give yourselves more time, or 2.dropping your luggage at the hotel (even if your room isn't ready) or another left-luggage location in London leaving enough time to get to WB by public transport.
If you do decide to take the risk on the M25, book a taxi from a firm in Windsor (ask the hotel for recommendations) and make sure that you leave yourself a fair amount of extra time to cope with potential delays over and above the time you'd expect the journey to take at rush hour.
