I am researching tickets to fly back from Split to Boston. I already bought tickets from Dublin to Boston, and now am searching for tickets from Split to Dublin. The options that I am considering are Split-Zagreb-Dublin on Croatia Air or Split-Barcelona-Dublin on Vuleing Air. In Zagreb there is a 40 min layover, in Barcelona there is a 1hr 40 min layover.
My questions are:
1. is 40 minutes in Zagreb enough to jump on the next plane? Both flights, Split to Zagreb and Zagreb to Dublin are on the same Croatia Air.
2. Do we need to go through customs and immigration in Barcelona? We do NOT check baggage. And is 1hr 40 min enough?

Are you planning to travel from Split to Dublin on the same day you depart Dublin for Boston? That's something I would never do; way too much could go wrong even if you didn't need to make a flight connection between Split and Dublin.
I've flown home from both Zagreb and Barcelona but haven't changed planes at either, so my experience isn't particularly applicable to your situation. The Zagreb airport is much smaller than Barcelona, of course, but with an hour's difference in layover, I don't know which would give you the best chance of making a connection. I also don't know whether it matters that Zagreb and Dublin are non-Schengen and Barcelona is in the Schengen Zone.
